Ron... since I am working with Lars again and casting metal... do you have any specs on Jedi/ Sith belt hardware?

You guys could make a KILLING doing blasters (rifles/pistols) Mandolorian armor bits and gadgets and the little metal parts of trooper armor.  Not to mention saber hilt parts!

They'd probably do best in making greeblies (the fiddly bits you add onto a prop like knobs and grilles) instead of full on prop replicas.

The Armour is best left to those that don't know how to fight and don't make real armour... All Mando stuff doesn't truly work or fight right... Looks awesome! Also made from sheet metal and plastic is the way to go.

Blasters and rifles... go with casting in plastic... or flat plastic and glued and shaped... you DO NOT want to lug around a solid pewter or bronze blaster...

I'm looking to do the belts and accessories. High end, one of a kind stuff... Lars and I have this Dragon Con dream... lol...

I have an EP1 style Obi gut belt with the nifty metal fake belt buckle and I also have a full Han Solo gunbelt and holster if you guys want to do some "research."

OK, I tried some of your suggestions but no pics thus far for my WIP (work in progress).  I got a cool suede-like material for tabards and they are being constructed now.  Also, going with two belts instead of three really worked [Thanks Sarah!].
 
My silk sash works pretty good but not with the current surcoat/jerkin I bought recently (the one in the pics).  It seems to bunch up too much and i think that's because i shoulda got a smaller size.  I am going to opt for a different one very soon.  I like ravenswood but all their 'in-stock' items are in Texas at the faire.  None of them are my color choice or size though.  I added the belt straps to the vambraces and the rule!  /nodtoRon
 
Right now I am working on my King Ferdinand of Spain variant of my costume for our Parade on the 10th.
 
Going to CRF this weekend so i will continue work on my Dark Jedi/Sith after I return and then I'll post pics for my critics.
